Generatively Designed Clutch Pedal — BMW E46, Aluminum Print File

I wanted a clutch pedal that was actually built around the loads it sees instead of just copying the OEM shape. So I ran the real stress path through the pedal in Fusion 360 using generative design, and let that data decide where material actually needed to be instead of guessing.

Printed in aluminum, it comes in at the same weight as the OEM pedal, but it's noticeably stiffer and more reliable under hard use, because the material is placed where the load actually goes instead of wherever the original design happened to put it.

Material: AlSi10Mg aluminum
Recommended process: DMLS or SLM (laser powder bed fusion)
File format: STL

Printed correctly on the right machine, it holds up to real track abuse while keeping the same feel and weight you're used to.

Where to get it printed:
You don't need your own metal printer to use this file, there's a few good ways to get it made:

– Local/domestic shops: Plenty of machine shops in the US and Canada run DMLS or SLM in aluminum now. Worth searching around locally if you want faster turnaround or want to talk to someone directly before it prints. we had ours printed by a company called Evology in the US

– Instant quote marketplaces: Upload the STL to a site like Xometry, Fictiv, or Craftcloud by All3DP and let manufacturers bid on the job. Easiest way to compare price and turnaround in one place.

– Overseas print services: Shops in China like JLC3DP and similar run AlSi10Mg jobs for cheap. Just build in extra time for shipping and customs.

Whichever route you go, just confirm they're printing in AlSi10Mg using DMLS or SLM so you actually get the strength this design was built around.
